Looking to properly upgrade from kong to latest BS on an old R6400v1

Current firmware: DD-WRT v3.0-r35550M kongac (03/28/1Cool

What is the correct procedure?

You can just upgrade via the GUI.

To be on the safe side, reset to defaults before upgrading.

After upgrading, telnet to your router and do:

nvram erase && reboot
(This is the most thorough form of resetting)

Then put your settings in manually do not restore from a backup.

I recommend the resetting as you are coming from an older build and it is nice to start fresh, but it probably will work without it too

The 41328 looks fine but always check the build threads and report succes or failure in the build threads
