It could be the firmware image size is too big, even though the factory-to-ddwrt firmware images are the same size. Not sure if you have to do an incremental upgrade to get to a more current build or not, but I found this ticket from two years ago:

Read the first link I posted on how to put it into recovery mode. Only risk is having to put it in recovery mode and flashing back to stock firmware if it bricks. I think D-Links don't play well with TFTP flashing. I'm wondering if you may have to go back to factory firmware and try flashing the current build that way. _________________ "Life is but a fleeting moment, a vapor that vanishes quickly; All is vanity"

Tried the recovery mode for my 601A and no luck. Basically it brought again the web interface of DD-WRT and tried again to upload a new firmware still returned same error: Upload failed.
Then I have tried to upload dir601a1-factory-to-ddwrt-firmware.bin which reset my router to the default DD-WRT interface but even that I am not able to upload new firware versions.... annoying Upload failed message came back!
Procedure for DIR series routers
Store a copy of the router firmware (.BIN) on the HDD of a local PC. Download the FW file ahead of time.
Connect an Ethernet cable between one of the LAN ports on the rear of the router and the network port on the local PC
Configure the PC with a static IP address other than 192.168.0.1 (e.g. 192.168.0.5)
Power down the router and unplug the power cord
Press and hold the reset button on the rear of the router for 3 to 5 seconds and re-plug the power cord without releasing the reset button
Continue to hold the reset button until the amber power light keeps blinking on and off. NOTE: For some DIR series, continue holding the reset button up to 10 seconds.
Open a web browser and enter the following address: http://192.168.0.1/
Wait for the D-Link Router Recovery Mode page to load (See Exhibit 1 below)
Using the Choose File button, select the router firmware stored on the local PC and then press Upload
After the firmware successfully loads, a Success page will display
If the Success page fails to display, then repeat steps 3 through 9

You may have to try flashing back to stock and then a newer version of DD-WRT. The only other thing I can think of is trying TFTP if the router doesn't support the built-in recovery mode. _________________ "Life is but a fleeting moment, a vapor that vanishes quickly; All is vanity"

Well, some further looking at things, your router *should* support the emergency recovery flashing mode. But I think you may have to flash back to stock first and then try newer DD-WRT version factory-to-ddwrt. But anyway, here we go....
