I have added a 12V fan to my WRT54GL router running Firmware: DD-WRT v24-sp2 (04/23/10) vpn.
Actually, I have added several fans.. only one at a time, but they keeps breaking after a couple of months after installation. I have tried both with and without a switch, but with the same result.

Change to a different type of fan...use a ball bearing fan and for sure not a bearing-less sleeve fan (they suck)...or...better yet...use a Hydro Dynamic bearing fan....a little more expensive...but they are worth it in terms of longevity.

I'm a big fan of Arctic F8 fans. The 80mm is <$10 on amazon. I think the f8 pro, which is only mountable in a push configuration is $6. The 120mm I put on my computer keeps it cooler and the only noise is the air moving, and only if I put my ear up to it. I leave the computer on 24/7 and it has been flawless. Be sure you're getting the fluid dynamic bearing version though.

The really thin Fluid Bearing fans may not be available in the 80mm on up size....I use a 50 x 50 x 15 in my RT-N16 units...they pull enough air to keep things cool. You just need to keep the air moving...these little routers don't generate enough heat to require large heat sinks and high cfm fans. I've had very good luck with the 50 x 50 fans for internal applications...but I admit...I do use 80 x 80's on external mounted fans. I generally don't cut any holes for the larger fans....I just pull air through the perforated tops.
If you already have a hole cut...build an adapter plate for the smaller 50 x 50 x 15 fan. The Hydro (Fluid) Dynamic fans run about $10 but they have a longevity that makes up for the cost.
Another thing that may help...I use a variable speed circuit to control the fan also...I keep the fans running slow and quiet (even older ball bearing fans)
