I have 3 862's, only one has this issue. I am leaning towards hardware failure at this point.

The 5GHz radio on one of them is never enabled even when reset to factory defaults.

The attached screenshot is not default settings but recommended. I use N/AC on all of my 5GHz routers.

Or it says active but Unknown channel. Even if I set a manual channel and click apply, still nothing. Yes, I am using a private browser and doing a hard refresh on the page. It is currently on the latest built, r52081. The build doesn't seem to matter though. I tried some from 2022 as well. Same issue.

Any thoughts?

Just to confirm, check the regulatory domain, maybe the default settings point to a country that is not supported for the particular hardware/bootloader of that unit (maybe it was build for another market?).

It defaults to US, I always change it to Canada, where it was initially sold. I tried both.

open it and observe the 5ghz radio (the big removeable one with heatsink and mini pcie interface, 3x antenna cables on it)

I normally can open any router but I have tried to open this model in the past. I couldn't figure out how. Is there a wiki with opening instructions? I tried OpenWRT wiki, it is not supported.

screws at the bottom, then u have to like squeeze the sides of it to dislodge the clips then u should start feeling it separate, i didnt enjoy opening it either

I actually did not know about the LED on the radio card. I was trying to making fun of how vague tatasuya46 was being on what to look for.

At the very least I should be able to tell if it is seriously burnt out or not. I also would like to hook up a serial connection and see if the kernel is complaining somehow. None of this is a high priority at the moment so it may be a few days before I get back to it.

Before you disassemble the router you can also start hostapd manually, the hostapd process usually also gives error messages when it can't start.

USA and Canada have very similar (if not the same) regulation. I would try Singapore or other Continent's country settings, just for the sake of discarding driver issues before going into hardware.

Others have suggested to look for overheating. That would imply something went short-circuit inside (but not every damaged component overheats). Anyways, you could look for the thermal effects, and/or you could also compare the current consumption of two identical units at default settings.

Well, I was able to get the case open and hook up serial. I did notice that one of the WiFi antennas was disconnected for the 5GHz daughter card but that didn't change anything. I have attached the serial log.

I think I will create a wiki page for the photos on how to open the case. Like it was said, not fun.

As I already noted via PM to @ian5142, I've already started working on edits to the wiki for this device. Coming up short on any initial support thread, like there's not one, which is highly unusual (unless it got destroyed by my infamous blunder). Anyhow, one question regarding initial flash: Does this device require the factory-to-ddwrt.img followed by the webflash.bin double-tap for a full installation? Going to continue on adding content to the wiki, currently working on gathering information. I also stumbled across this YouTube video for the DIR-860L disassembly. I presume there are still pictures and full disassembly procedure to be added at some point. Oddly enough, I found these threads regarding wifi issues in the past (which probably don't apply, but what the hell):
