Ok I have a bit more info.

From various ways trying to flash ddwrt, it appears that I can only do it successfully when flashing from stock Netgear fw.

Sometimes flashing back to stock gets stuck (after flash). For this reset procedure is simply turn off power, hold down reset button for about 20 seconds as you power it on (confirmed via serial console this triggers default config). After unit boots up to stock fw then flashing ddwrt is no problem (no resets of any kind needed).

Use Pale Moon Portable 32-bit with no extensions or add-ons, preferably in private browsing mode. Guaranteed to work 1000% of the time. So is flashing the .bin via CLI and using nmrpflash or serial recovery to flash the .chk. Text without visual proof means little to nothing for us to see what's "not working"...

This kinda reminds me, of Microsoft way to fix Windows issues. Format HDD, Take HDD out, replace it with another HDD, format, take it out replace with the previously formatted HDD, then reinstall Windows. Problems gone until user does something thats not really expected and around it goes.

Yea I exaggerated with the hdd replacement clearly because the only way to fix windows issues is to format is reinstall.... And now comes Windows 10, their solution to anything is restore to previous snapshot, or reset Windows install. Nothing of consequence really changed, because their well paid support staff are lazy shits who cant be bothered to provide actual fixes.

Yet Last time I reinstalled Windows to fix any issues was.... Never, all issues get resolved because science and experience/determination.

SO OK, nothing todo with DD_WRT, I get it, but this back to stock back to dd-wrt is no kind of real solution. Something between the chair and the computer screen must be happening when these failed flashes are going on, but Im not gonna ask for serial logs or flash logs anymore, instead, I wish you good luck.

I am now gonna sit back with a nice glass of something semi alcoholic and wait for tomorrwo while I watch The TV series The Man who fell to earth.

I provided the log when the issue happens. This is my primary house router (with people working from home). The reason I havent provided clean boot logs is because Id have to bring down the internet in the house, disassemble the router and grab them. I cant afford to do that right now. I already get yelled at for an occasional reboot while trying to set it up.

So since I found a workaround (with flashing back to stock), Ill stick with that for now.

If I have more issues then Ill go through the process of bringing down the internet and disassembling the unit again.

To be frank I dont think comparing good boot vs bad boot logs will give any useful info. Its plainly obvious where things go wrong in the bad boot logs. What needs to be done is boot logic in source walked through and looked at which function prints the wl driver error and under which conditions.

EDIT: Having issues with router randomly locking up and rebooting. Hooked up serial to debug. here is a clean boot:
