Upgraded WRT1200AC v1's from r46604 to r46640 using Brave 1.10.97 (64-bit) running on Linux Mint 20.1 OS hardwired via Cat6.

Successful update and reboot. No reset, nothing disabled prior to update, uptime approx 4 hrs, wired/wireless connected, vpn up immediately (Expressvpn). I do not use NAS. SFE, QoS and IPv6 are always disabled. OpenVPN client/DNSMasq and radios always enabled. I do not have any Apple devices.

Kernel Version Linux 4.9.268 #2596 SMP Thu May 13 04:42:42 +07 2021 armv7l

No issues with a routine update session.

Hello Monza, you are one of the few who have no problems with the WRT3200, I would be interested if you have no Apple devices or Android 10 devices?

Router/Version: WRT1900ACSv2 / r46640
File/Kernel: webflash / Linux 4.9.268 #2596 SMP Thu May 13 04:42:42 +07 2021 armv7l
Previous/Reset: r46604 / No
Mode/Status: Gateway, OpenVPN Client, FreeRadius Server / Up
Issues/Errors:
None!
Comments: Updated via Putty SSH from r46604 in linux partition #1 to r46640 in linux partition #2 and rebooted. The first thing I noticed is that wifi wlan0 (5GHz) has started working again, thanks! It's almost the weekend, so I might be able to entice some Apple devices back for testing.

EDIT:

Issues/Errors: The previous build r46604 had been up for 3 days (although no Apple devices AFAIK) with the only issue being non-functional 5GHz. For testing r46640, I was able to round up an Apple iPad with iOS 14.4 (now updating to iOS 14.5), and a couple of Android devices. Although 5GHz was working at boot, within less than an hour my PC lost the 5GHz connection but also could not reconnect on any wifi or wired connection. The iPad (with MAC randomization or Private Address) and Androids (7 and 9) were still connected and successfully ran speedtests, but could not reconnect after intentional disconnections. Log attached. I'll attempt to test again 1) without any Apple devices, and if working without Apples, then 2) with an Apple but without MAC-randomization/Private-Address, and 3) with @SurprisedItWorks' potential fix both with and without MAC-randomization.

EDIT #2:
After rebooting but not connecting any Apple devices (just one PC on 5GHz wlan0 WPA3-EAP and one Android on 2.4GHz wlan1.1 WPA2-EAP), the router's been up for over 4 hours with no issues (as opposed to less than 1 hour with one Apple connected). So I'll now add the Apple per above plan and continue testing.

EDIT #3:
Surprisingly, no problems so far over three (3) hours and counting after connecting the Apple iPad Air 2 with Private Address (MAC randomization) still on. The only change since today's first test where the router lost all reconnectivity in less than one (1) hour is that the iPad has now updated to iOS 14.5.1.

Hi @o2bad455,

As you are a great experimenter...
When you get those iOS devices back, could I persuade you to try the OpenVPN MTU/mssfix as detailed in my post yesterday in the 46604 new-build thread https://forum.dd-wrt.com/phpBB2/viewtopic.php?t=329061. (It's currently the last post there.) Here it solved my iOS issues completely.

Others please join the experiment!

Update: zero hangs on my iPhone today, heavy use, 5G wifi. One hang on my wife's, light use, 2.4G wifi. I do have wifi rekeying set to 24h on both, otherwise my wifi settings are as they have been for two years.

@SurprisedItWorks,
I'll try later today, thanks!

EDIT:
Original config:
Setup/BasicSetup wan-mtu was set to "Auto".
Services/VPN tun-mtu was set to "1500" default (Fragment is blank, MSS-Fix is "disable").
Note: I have optional ciphers enabled.

Log:
May 14 17:05:26 WRT1900ACSv2 daemon.notice openvpn[1840]: Control Channel MTU parms [ L:1622 D:1212 EF:38 EB:0 ET:0 EL:3 ]

...
May 14 17:05:26 WRT1900ACSv2 daemon.notice openvpn[1840]: net_iface_mtu_set: mtu 1500 for tun1

So I think the above means:
wan-mtu: 1622
link-mtu 1550
tun-mtu 1500

So, it would appear that link-mtu is already at least 28 less than wan-mtu. Please correct me if I'm mistaken, though.

Does the OpenVPN MTU/mssfix apply if you don't use OpenVPN? I use Wireguard on my main router (3200ACM running 44048) but I've done all my unsuccessful testing on a 1900ACS wifi access point using Apple devices that are eventually using the wireguard tunnel. I suppose I could try disabling wireguard on the 3200ACM and testing my apple clients against the 1900ACS again.

My discussion above is, as you suggest, only about OpenVPN. I believe the wireguard MTU should be 60 less than the wan-mtu for an IPv4-only system or 80 less than the wan-mtu for a system that uses IPv6. Most likely it defaults correctly. The expert is @egc, so go with whatever his wireguard guide (sticky at top of Advanced Networking forum) tells you.

Both my routers are WRT1200ac v1's so I can't comment from personal experience on the 3200's or 1900's. I have no apple devices ever other than connecting my nieces iMac for 2+ hrs for the first time just this week.

I do have two Moto's with Android 10 which work perfectly. I also have two Pendoo's, one Android 7, one Android 9 (from memory??) that work perfectly as well. Also two Amazon tablets that are sorta, kinda Android?? Two Sony Bluray players and one Sony Br 4k with the only wifi problem several months ago was the need to disable IPv6 by manually connecting to my wifi.

All are connected via wifi. I've considered getting 3200's but these 1200's are so reliable and handle my needs so well that I just can't bring myself to spend the money on 3200's until 1200's fail. Also the 1900/3200's seem so much more sensitive to updates that I may consider other brand options when the 1200's fail. Not much help, sorry. =(

Upgraded 3200ACM from previous release, no reset, wired upgrade with production firefox.

So far no issues, everything is working, Apple devices are working as well (have had no issues with the older ones, and newer ones seem ok).

My wifi settings are on my signature for anyone wondering, including security (which is the highest security supported by the router).

One remark, I came back from OpenWrt because on the wire side wrt1900acs v2 can't be get more than 890Mbps with the latest kernel version.
I notice the same problem with DD-WRT in this version as well as in the previous version!
Shortcut Forwarding Engine is active, I tried to disable it the same performance!
If I switch to linksys firmware everything is fine 940 Mbps and I tested with the cable directly in the computer, the performances are good !

Router/Version: WRT32x
File/Kernel: DD-WRT v3.0-r46640 std (05/13/21)
Previous/Reset: r46442 upgrade via firefox without reset
Mode/Status: AP mode only
Issues/Errors: uptime only 5 hr after update. Both 2.4/5 GHz operate without any problem. 6 devices includes android pad, phones and ESP8266 works fine.
CPU temperature looks little bit 2~4C cooler than r46442 during summer.

After the Apple iPad test client was updated from iOS 14.4 to iOS 14.5.1, our above-posted ACSv2 test system had no further issues for the better part of a week with this r46640 build. It looks like a very stable build. Thus, I've now put r46640 on our ACSv1 production system:

Router/Version: WRT1900ACSv1 / r46640
File/Kernel: webflash / Linux 4.9.268 #2596 SMP Thu May 13 04:42:42 +07 2021 armv7l
Previous/Reset: r46069 / No
Mode/Status: Gateway, OpenVPN Client, FreeRadius Server / Up
Issues/Errors: None!
Comments: Updated via Putty SSH from r46069 in linux partition #2 to r46640 in linux partition #1 and rebooted. Everything's working well, even after connecting an iOS 14.5.1 client with Private Address (MAC randomization) enabled.
